Mining Two-Way Radio System Buying Guide

Mining is the one industry where the radio spec starts with the atmosphere, not the headcount. If any part of your operation can develop a flammable gas, vapor, or combustible dust, the radio your crew carries has to be certified so it cannot become the ignition source. Everything else, channel plan, coverage, fleet size, comes after that decision.

Short answer: Decide first whether the area is a rated hazardous location. If it is, order an intrinsically safe radio, on Two Way Radio Gear that is the Motorola R5 or the Motorola R7 with the Intrinsically Safe option set to Yes, and keep every accessory on it rated too. What does intrinsically safe actually mean?

An intrinsically safe radio is engineered and certified so that no spark, arc, or hot surface it can produce, under normal use or under fault conditions, carries enough energy to ignite a flammable atmosphere. The energy inside the device is limited by design, not by a warning label.

Read this before you spec anything: an intrinsically safe radio is not a gas detector and not an atmospheric monitor. Intrinsic safety means the radio cannot ignite a flammable atmosphere. It does not sense one. Gas detection is a separate instrument and a separate program.

Motorola's intrinsically safe portables are UL certified to TIA-4950, the North American standard covering Class I, Class II, and Class III, Division 1 hazardous locations, flammable gases and vapors, combustible dusts, and ignitable fibers. That maps cleanly onto surface mining, processing, milling, and bulk material handling.

The R7 is the one to reach for where noise is the problem. Its adaptive dual-microphone noise suppression and audio output of up to 107 phons are built for environments that drown ordinary radios out, and the 800/900 MHz band option gives you a third frequency choice when UHF and VHF are congested. The R5 is the sensible fleet radio for everyone who simply needs to talk.

How do you actually order the intrinsically safe version?

This is the step most buyers get wrong. Intrinsic safety is a variant option on the product page, not a separate product listing. On the R5 and R7 pages you will see an option labeled Intrinsically Safe with values No and Yes.

Leaving that option on “No” ships a radio that is not rated for a hazardous atmosphere. It will look identical in the cart. Confirm the part number carries the IS prefix, ISR7-G6-CA-ND rather than R7-G6-CA-ND, before you approve the order.

Does an intrinsically safe radio make an underground coal mine compliant?

No, and this is worth being blunt about. UL certification to TIA-4950 is a hazardous location rating. MSHA permissibility for underground gassy coal mines is a separate approval under a different rule, and a TIA-4950 rating does not confer it.

For surface mining, quarrying, aggregate, processing plants, milling, and bulk handling, a TIA-4950 intrinsically safe portable is the right and normal specification. If you operate underground coal, confirm the exact approval your ventilation and mine plan require with your safety officer and your MSHA district office before you order anything. Do not let a vendor, including us, tell you otherwise.

Surface mine or underground: what changes?

Surface mining, quarry, and aggregate

Coverage is mostly a line-of-sight and distance problem across pits, haul roads, and stockpiles. Handhelds plus a repeater on high ground usually carry the site. Vehicle mobiles in haul trucks, loaders, and light vehicles extend range and let operators talk without leaving the cab.

Processing, milling, and bulk handling

Noise and dust dominate. Combustible dust puts these areas squarely in the intrinsically safe conversation even when the mine itself is a surface operation. Prioritize the R7 for audio and pair it with a rated heavy-duty speaker microphone.

Underground

Rock absorbs RF. Handheld-to-handheld range that works fine on the surface collapses in a decline or a drift. Underground coverage is designed infrastructure, leaky feeder, a distributed antenna system, or a repeater network, not a radio you buy off a shelf. Which accessories are allowed on an intrinsically safe radio?

Only rated ones. Fitting a non-rated battery, speaker microphone, earpiece, or antenna voids the intrinsic safety rating of the entire unit, the radio is no longer certified, regardless of what is printed on its chassis. Batteries are far and away the most common failure, because a standard battery physically fits.

Standardize the whole kit, radio, battery, charger, audio, before the fleet goes into service, and write the approved part numbers into your procurement list so a well-meaning replacement order does not quietly decertify a radio two years from now.

How many radios does a mine site need?

Count positions and shifts, not people. A radio assigned to a position, dispatch, shift boss, crusher, shovel, haul fleet, maintenance, safety, stays reliable through shift change and covers whoever is actually on it.

These are planning ranges, not purchase requirements. Pit geometry, plant layout, hazardous-area classification, existing infrastructure, and your emergency response plan all change the final number.

What channel plan works on a mine site?

Split traffic so an emergency call never has to compete with routine coordination:

Give the pit, the plant and the haul road their own channels. Blasting needs a dedicated one that clears before every shot.

Both the R5 and R7 carry 64 channels across multiple zones, which is more than enough headroom to grow the plan later. Privacy tones cut cross-talk between crews but are not encryption, do not treat them as confidentiality.

Do mine radios need an FCC license?

Yes. The R5 and R7 run on FCC Part 90 business frequencies, which require a license and programming, you cannot legally put them on the air out of the box. License-free options such as 900 MHz and LTE push-to-talk exist for other industries, but none of them is currently offered in an intrinsically safe configuration. In a classified area, the licensed Part 90 route is the route.
